Facade Restoration and Moisture Protection
When failed crack repairs compromise the building envelope
Concrete facades are designed to be durable, but they must accommodate movement, weather exposure, and long-term ageing. When cracks are repaired using unsuitable materials or methods, the facade may appear intact on the surface while allowing moisture to penetrate behind it. Over time, this hidden failure can compromise the building envelope and cause internal damage.
In this project, recurring cracking and water ingress prompted a detailed investigation of a concrete facade that had undergone earlier repair works several years prior.
Understanding the true condition of the facade
The inspection focused on a west-facing concrete facade, particularly around window openings where cracking had previously been addressed. Close examination revealed both horizontal and vertical cracks concentrated around window frames. These areas had been patched approximately four years earlier.
While the facade appeared visually acceptable from a distance, closer inspection showed that the existing repair material was failing. Delamination, poor adhesion, and surface deterioration were evident, allowing moisture to enter behind the repair zones. In several locations, active cracking was concealed beneath the failed patch repairs.

What the investigation uncovered
The investigation confirmed that the earlier repair works were not suitable for long-term performance. The materials used were rigid and incompatible with the natural movement of the concrete substrate. As the concrete expanded and contracted, the repair material cracked, lost adhesion, and allowed water to penetrate the facade.
Prolonged moisture exposure had progressed beyond surface damage in some areas. Reinforcing steel behind the concrete showed signs of corrosion, indicating an increased risk of structural deterioration if the issue was not addressed comprehensively.

Why the previous repairs failed
The primary cause of failure was the incorrect selection and application of repair materials. Rather than accommodating movement and sealing the facade effectively, the previous repair system trapped moisture and accelerated deterioration.
This is a common issue in facade remediation. Cosmetic crack repairs may temporarily improve appearance but often fail to protect the building envelope when movement, moisture behaviour, and material compatibility are not properly considered.
A system-based remediation and restoration approach
A full facade repair and restoration strategy was developed to ensure long-term durability rather than short-term patching.
All existing repair materials were carefully removed to expose the full extent of cracking and underlying damage. Each crack was then opened and thoroughly cleaned to allow proper penetration and bonding of new repair materials.

A high-performance structural repair mortar was applied to all cracks, providing both strength and watertight protection while allowing for concrete movement. Once cured, the affected facade areas were coated with a durable protective coating system to improve waterproofing, provide UV resistance, and deliver a consistent finish across the facade.

The completed works restored the integrity of the building envelope and prevented further moisture ingress. By treating the cracks correctly and protecting the facade as a system, the risk of recurring internal damage was significantly reduced.
